I have a 4 yo Aussie/Border collie mix who loves to spin around in the air and catch frisbees and tennis balls in his mouth-he's like those dogs you see on TV. This is his joy in life, and I don't want to stop him, but it's an ACL accident waiting to happen. He recently hurt his paw, and I see it as a warning sign.
Any advice as to how I keep him safe without taking away his favorite playtime? And would agility classes be a good replacement activity?

Cross train type exercise. Walk/jog, swim, do a little jumping, play frisbee, etc. Keep him at correct weight. Feed a quality dog food (go to www.petfoodanalysis.com and find a 5 star or better food).

The more fit he is, the less chance of injury. Do walking with him before playing frisbee to warm up/stretch his muscles.

I had a heeler, husky German Shep mix that LOVED frisbee. He was about 55 lbs and lived to be 17. He played frisbee up until about 2 months before he had to be put down. Staying fit is key.
